Aluminium vs Steel Forging

Aluminium forgings weigh roughly a third of steel for the same volume, which is why they dominate weight-critical applications. What they do not share is steel's fatigue endurance limit — and that difference changes how the part must be designed.

Strength to Weight

Steel is stronger absolutely; aluminium is competitive per unit weight. For aerospace, automotive lightweighting and portable equipment, the weight saving justifies the higher material cost and the larger sections needed to match stiffness.

The Fatigue Difference That Catches Designers

Steel has an endurance limit: below a certain stress it survives indefinitely. Aluminium does not — it accumulates fatigue damage at any stress level, so aluminium parts are designed for a finite life rather than an infinite one. Treating an aluminium part like a steel one is a genuine design error.

Processing Differences

Aluminium forges around 400–480°C against steel's 1100–1250°C, with a much narrower window and greater sensitivity to die temperature and lubrication. Most of its strength comes from precipitation heat treatment afterwards, not from the forging itself.
