The Material Yield Argument

A flanged shaft machined from bar might use 3 kg of steel to make a 1 kg part. Forged near-net, the same part starts from 1.3 kg. At volume that difference dominates the cost comparison entirely.

Grain Flow and Strength

Turning a shoulder from bar cuts every longitudinal fibre at the point of highest stress concentration. Forging the same shoulder flows the fibre around it, which is why forged shafts outlast turned ones in fatigue service.

The Crossover Point

Broadly, machining wins below 200–500 pieces where tooling cost cannot be amortised. Above that, forging usually wins on material and cycle time together. Heavy machining content pushes the crossover lower.
